Two routes make a liquid food shelf-stable: hot fill, where the product is heated to kill microorganisms and filled hot into the container, and aseptic fill, where product and packaging are sterilized separately and filled in a closed sterile environment. The choice drives energy, container design and product quality.
Hot fill
The product is pasteurized, filled hot, and the container is sealed while the heat sterilizes the headspace and closure.
- Cost: lower equipment cost than aseptic, but higher energy use per fill.
- Containers: needs heat-resistant bottles (PET with heat-set panels) that resist deformation.
- Limit: sustained heat can degrade flavour, colour and heat-sensitive nutrients.
- Best for: juices, isotonics and teas at mid output.
Aseptic fill
Product and packaging are sterilized separately — usually with heat and chemical sterilant — and combined in a sterile chamber. Tetra Pak is the reference for cartons, while Krones and Serac offer aseptic bottle and cup lines.
- Cost: higher equipment and validation cost, lower energy per fill and gentler on the product.
- Containers: light, non-heat-set bottles and cartons are possible.
- Best for: dairy, premium juice and plant-based drinks that must keep flavour without refrigeration.
How to choose
If the product tolerates heat and the container can take it, hot fill is the cheaper entry. If you need ambient stability with minimal heat damage, or you run lightweight or carton formats, aseptic is the answer.
